OK, long story short, I picked up a synth lately, and I'm using it live. There are gig bags available but they all fit rather poorly. Divine providence shone down and my bass player found an old hardshell SKB case in the Guitar Center parking lot and gave it to me. The synth will fit the dimensions easily.

I've removed the styrofoam and carpet and I'm down to the ABS shell. I've got some solvent soaking to remove the spray adhesive residue. Once it's all done and washed/rinsed/dried I have the following ideas:

1. Line both sides in an "egg-crate" type material
2. Line the top in egg crate and fill the bottom with a solid foam block custom cut for the synth and a small acc. compartment (like a Pelican case)
3. Redo it just like it was, with syrofoam, molded insert, carpet lining

I am leaning towards 1 or 2 for time ease and price issues. I think any way I go the synth will be well protected. 1. seems easiest.

Where do I get foam like this without making a custom order?

What type of adhesive should I secure it to the case with?

YOu might try an electonics store, instrument supplier or something like that for used.
Bing says that Amazon has some as do these folks.

I can't help with adhesive, but if you buy new, asked what they suggest that won't eat the foam or damage contents.

Good luck with your project. All ways good to recycle when we can.

Normal contact cement. I know the same people who sell the Pelican cases will sell just the foam for $25-ish, if Ebay foam is scary. I would think any camera or gun place has at least a place to collect brands of foam for later searching? Unless your synth is finished in nitrocellulose lacquer, you don't have to be quite so... ummm... you know. Foam is one of those things it's hard to have too much of.

I ended up going the "cheap as possible" route and bought a contoured foam twin mattress topper at Walmart for $10 and some spray adhesive and it came out great. Works perfect except for the offset handle but for ten bucks ill live.

The shipping folks use trash bags and spray foam all the time.  Don't know if it would come through the faux monkey fur fabric or not without a plastic barrier.

You could use this method, then glue the no scratch liner to it (since it would likely need some trimming and gluing to fit complex shapes.
