I cant remember what I used previously... been a long time since I put a Telecaster together. This time out, with 51 NoCaster pickups, I tried 4-40 screws, and they were kind of small. Tried 6-32 screws, and those were fat enough to enable threading into the fiberboard of the pickup, but... the heads wouldn't clear the pickup cover.
I sort of remember grinding the heads smaller before, so I must have used 6-32's. At any rate, a few minutes with Mr. Dremel, and Mr. DeWalt got the job done, using the drill as the "lathe" and the Dremel with a sanding drum to reduce the size of the heads just a tiny little bit. The result not being as dramatic as a true Fillister head screw, but more like a pan head screw with about .050 tall straight sides.
